This may be a bonehead question but I have been using a few USR40 and I'm finding them really difficult to use because of the connectors. Several have had the back plastic piece pop off of the remote 1 and 2 terminations. I prefer the using wire caps, so the USR1-40 is looking pretty good. Will I run into any problems with switching the remotes over to the USR1-40 with the USR2-40's as my main switch? TIA.

The question I would have is do you want to use remote switches as all. They are junk. The most flexible solution is to use regular switches in all outlets, whether they control a light or not. Then you can always create a link to have the switch control any other light in your house, and not just the three-way one its tied to. Remote switches feel cheap, and their LED is very limited, and usually never matches the rest of your switches.
